Application Note: Scalloped (roughing) edges leave a textured surface finish. They are strictly designed for heavy stock removal. For final fine finishing passes requiring a smooth surface roughness (Ra) in aluminum, we recommend switching to our standard 3-flute aluminum end mills from the Aluminum Series.

Best Practices for Aluminum Roughing
  • ⚠️ Always Use Climb Milling - Conventional milling pushes chips back into the cut, causing re-cutting and built-up edge in aluminum.
  • ⚠️ Maximize Chip Evacuation - Use high-pressure air blast to clear chips from the large gullets. Clogged flutes are the #1 cause of tool failure.
  • ⚠️ Avoid Dwell Marks - Maintain a constant feed rate. Pausing the tool in the cut will cause the aluminum to weld to the scalloped edge.
  • ⚠️ Rigidity is Key - Keep tool overhang to an absolute minimum. Use the shortest possible length of cut (H) for your application to prevent chatter.
  • ⚠️ DLC Care - While DLC is incredibly hard, it can be brittle. Avoid heavy interrupted cuts or dropping the tool into the material.

Frequently Asked Questions

Aluminum produces large, gummy chips. A 3-flute roughing mill provides significantly larger gullets (chip clearance) than a 4-flute tool. This prevents chip clogging and re-cutting, which are the primary causes of tool failure and built-up edge (BUE) in aluminum machining.

DLC (Diamond-Like Carbon) has an ultra-low friction coefficient (<0.1). During aggressive roughing, this prevents soft aluminum from welding to the scalloped cutting edges, allowing for higher spindle speeds, better chip flow, and a significantly extended tool life.

Standard HSS is excellent for general aluminum (like 6061). However, if you are roughing high-silicon aluminum alloys (like 7075 or cast aluminum), the silicon particles are highly abrasive. HSS-Co (M35/M42) provides superior wear resistance against this abrasion, preventing premature flank wear.
